Whenever i flip my fan switch to ON the HTR(40) fuse blows. anyone have any insight on why this may be happening?

Sounds like a short in the fan motor wiring. You can maybe bypass the switch and wiring to test that theory. The switch is actually the most likely culprit, and the cheapest component to replace.

If you're the R&R type, just buy the switch and fan motor assembly at a junkyard.
